I had a similar problem on my old saab 9-3 and what i had to do was loosen the bottom bolts and have someone lift the door up by the handle an inch then tightened it back up.

The hinge works like how a waredrobe hinge works. So you need the hinge to be moved about then you will see the correct fitting. The reason why it failed the first time is because the person holding the door didn't hold it an inch higher.
the hinge for the car door is bent on the body of the car take off the passenger side door you should see non bent hinge apposed to the driver side its bent. bend that bitch back into place shouldnt be to hard with the right tools. ps i wouldnt open and close that door to much you dont want your new door hinges bent
